Ok so my original was destryoed and junky, so I need a new one, so my thought was to take some mesure ments and make a base out of cardbourd place some foam over it then the suede, any other ideas that will be better than this mine had 2 broke rods and a whole lotta tears.

Did something similar to this in my show truck. The cardboard is fine for a template, but use 1/8" pressboard/masonite/hardboard or whatever it is called in your area. Cut it so that it is slightly wider that the opening in the framework of the headliner area. This will cause it to bow up and not sag in the middle. When you foam it, make the foam big enough to go all the way to the pinch molding. This will help hide the transition between the wood and the metal.

i've used 1/8" abs plastic too which is real easy to cut and shape.

I got the wood at Menards. Lowes, Home Depot, etc. should also have it as well as the plexi glass (abs plastic)

the abs plastic i used doesn't resemble plexiglass at all.this is a more pliable. i got mine from a dealer of plastics . this place makes stuff like buissness card holders,plastic end tables ,signs,display cases and about anything you can think of.you could use that plastic that they sell at lumber stores that is used to line shows with too i guess.
