How do you custom build control arms ?

I am thinking about making some custom upper control arms that would have a better (more travel) ball joint than the DJM uppers that I have. Does anyone know if there is an easy way to make a jig up somehow off of your old control arms to make the new ones? and what ball joints have lots of travel and are strong enough for hopping??
