If you can not get it off with a grinder you have some serious rust man.

try some 40 grit paper with an air sander. but like clayton said if you cant get it off with a grinder or some 40 grit paper your rust is on roids or somethin. good luck to ya.

yea definalty use some 80 grit in a D/A. a mini grinder just aint got the balls to take off rust w/ the cookie wheels. lol.

you could also take a wire wheel on the grinder...works for me

just spray it with some of that shit that converts it to black primer i'm sure that'd fix it good...

Id have it sand blasted...but thats just me. Might as well do it right the first time.

^^^ yeah, sand or bead blasting is the way to go. if you do it yourself be careful and take your time, that shit WILL warp on you quick. get the heavy stuff off with 36 or 80 grit and then blast whats left. after your done fixing the outside and done painting, consider spraying wd-40 or something inside the door and let it run down into the pinch at the bottom. Not really sure if it helps it from coming back, but it can't hurt as long as you're done painting.

Yea WD40 or line the inside of the door with POR15, just dump it along the bottom and brush it in with a brush so it goes in between the layers of metal, then you can undercoat the whole bottom of the door (inside of course) just make sure that if there is a water drain in the bottom of the door that it is not clogged, and if there isnt one then I would suggest drilling 1 or 2 in there so water doesnt get trapped and rot the metal.

on a side not, i think re-pop door shells are pretty cheap for those trucks. Either $250 or $350 for a whole brand new door.
