i ran a 2x3 on my mazda, then z'd the frame a .5 inch or so, that way it laid rocker. i did russ d's directions on it, except i used the stock frame sides. cut the top off the old frame, dropped the 2x3 in, then welded it up, flipped it over then welded the bottom. dropped the motor and tranny so i didnt have to raise the tranny tunnel. my exhaust is gonna run the the end of the cab, then to a 90 degree turn, go through the frame, then another 90 and thats where the muffler is gonna end up. only thing i think ima have a problem with is the header, since i lowered the motor. they hang kinda low.

I wouldn't use 2 x 2 myself.

I was just talkin to my dad about your question on the 3.5" tubing. It seems as if with the length that you'd be running for your 3/4 frame that you'd be fine. Don't forget...a little flex is never a bad thing.

look at my profile for my yota. i ran 2x2 under the cab area, then switched to 2x3 for the rear frame. your cab is bolted to the frame (yes with rubber mounts) but it is still bolted to the frame-meaning the 2x2 under the cab would be fine. now for safety in a head on collision? ha yea right. but what does a body dropped truck and a stock hieght car have in common for safety in a crash? exactly nothing, the stock height car will use you as a jump ramp. any ways, yes the 2x2 .250 wall under the cab in a reg cab will work.

i have seen people use 2x2 before with no problems, but their frames flex a whole hell of a lot

I would not use 2x2.... or 2x3 on its side pretty much all your strength is in the vertical position.... just use 2x3 up right it may be a bit more work but you will feel comfortable driving it and your frame will be much stronger just my .02

@x2 isn't going to be enough to get your Maz laying flat rocker anyways. You will need a 3 3/4" BD to get the a flattened rocker to lay on the ground. A 2x2 frame rail would get you about a 3 to 3 1/4" drop will be about a 1/2" short. If you do a 2" stock floor and a 1 3/4 conventional it will put you where you want to be. You won't need to rebuild your trans tunnel doing it this way and you will still have a place to run your exhaust too. I'm starting one at my shop in a week or so that will be set up as I have described,I'll try and post you up some pix if I can.
